If it really bothers you, two coops could also be a solution - only let the two no fighting birds out at any time. This will be a lot of work, but if you are happy doing it, it's a safer option.

Unfortunately the one that won't give up is Rusty and he has managed to ensure that I have bonded strongly to him (I suspect on purpose haha)
He demands that I cuddle him every day, full contact, arms wrapped around him sort of cuddles haha I'm a sucker for that physical contact.

So the main focus (although Chester and Charlie are such sweet boys) is ensuring that Rusty is not lonely.

It would be just my luck though if he is one of those roos who cannot get along with anyone else haha

My rooster isn't fond of being picked up and doesn't particularly like me giving the hens a lot of attention . He wants them all to himself. I'm not sure what your roosters like but it you make a pet out of him he's going to be very lonely if he doesn't have any hens and you aren't around.Its normal for them to be highly excited around hens (or being meaner)There are more mean roosters than good ones lol

He has always been a pet, just a bit of an arse though haha
It tooks 3 weeks of ot being just him and me and then all of a sudden he switched. Over the course of 4 days he stopped bitting, kicking and flogging me (he would only do it at particular times which is why it was tolerable) and became so gentle and demanding cuddles, which he had never wanted in his whole life before. He dances with excitement to see me and tidbits and is even nice to the other people living here.

He was lonely though, would spend all day following me around before I got the two brothers, now it's more balanced between hanging with me, doing chicken things and talking smack to Chester.

I think for now, I'll put a little more separation between him and the brothers and take sometime to think.
Can't make things any worse than they are haha

Maybe try giving them plenty of small structures they can use to break visual contact and put space between them vertically and/or horizontally?
