Side injuries on hens

I need advice on what to do if my roosters claws/spurs are cutting the sides of my hens. I have already used the Dremel to file his claws and spurs. I have bought saddles for the hens that were having the issues. I bought the largest size and they did not even cover the spot where the sores are. I've posted about this before and the only advice was to get rid of the rooster. I do not want to get rid of the rooster. He is a good rooster. I separated my rooster from the hens for weeks until they healed up and once they were healed I used the Dremel to file down his spurs/claws. Then I put them all back together and it's only been a week and I now have two hens with sores again. I have separated the rooster again. Basically what I need to know is if there is a product or something I can cover his spurs with? When I used the Dremel I barely even started before I saw a spot of blood and immediately stopped so I cannot use it again.
 
I wonder if you need SMALLER aprons that would fit your girls more tightly and cover the area where his spurs land. The bigger aprons may be too loose and floppy and leave that area uncovered, perhaps?

It wasn't that they were loose it's they didn't even reach down as far as needed. On either side. Maybe I didn't buy good enough saddles but it's difficult to know when buying online.
 
Do you have a picture of a hen wearing one of the saddles so that we can see where the vulnerable spot is?
I can't get one tonight as it's dark but I drew the spot on this picture where the wounds are. Even when their wing is resting I can see the spot but it also goes under the wing. About the size of a golfball. I will take pictures tomorrow if my actual hens.
